The New DaimlerChrysler Corporation 5.7L HEMI® V8 Engine

For the 2003 model year DaimlerChrysler Corporation (DCC) will introduce an all-new 5.7L V8 truck engine manufactured at the new Saltillo II Engine Plant (SEPII) in Saltillo, Mexico. The product will debut in the new RAM series of pick-up trucks and marks the return of the hemispherical combustion chamber architecture. This paper covers the engine design features, simulation methods, development, and manufacturing processes. Also reviewed are the project objectives and the organizational processes used to manage and deliver the program.

Robust Design of a Catalytic Converter with Material and Manufacturing Variations

A design is robust when the performance targets have been achieved and the effects of variation have been minimized without eliminating the causes of the variation such as manufacturing tolerances, material properties, environmental temperature, humidity, operational wear etc. In recent years several robust design concepts have been introduced in an effort to obtain optimum designs and minimize the variation in the product characteristics [1,2]. In this study, a probabilistic design analysis was performed on a catalytic converter substrate in order to determine the required manufacturing tolerance that results in a robust design. Variation in circularity (roundness) and the ultimate shear stress of the substrate material were considered. The required manufacturing tolerance for a robust design with 1,2 and 3 sigma quality levels was determined. The same manufacturing tolerance for a reliability based design with reliability levels of 85%, 90% and 95% was also determined and compared.

The goal of an OEM electrical/electronics (E/E) platform organization is to release reliable E/E systems that achieve high levels of customer satisfaction with minimum investment and system cost. Achieving this goal is made more challenging by rapid advances in E/E technology and features which impact the vehicle development business environment. This paper discusses the evolution of an OEM platform organization striving to achieve E/E system integrity in an ever-changing world and eventually achieved the world class electrical quality as measured by J. D. Power. The organizational evolution progresses through a series of philosophies and methodologies, adapting new initiatives and enablers seeking continuous improvement. The result is an OEM organization with: knowledge based on lessons learned, an understanding of E/E system architecture, and enabled by models and tools to provide high levels of customer satisfaction.

A Simple Approach to Selecting Automotive Body-in-White Primary-Structural Materials

A simple strategy for building lightweight automobile body-in-whites (BIWs) is developed and discussed herein. Because cost is a critical factor, expensive advanced materials, such as carbon fiber composites and magnesium, must only be used where they will be most effective. Constitutive laws for mass savings under various loading conditions indicate that these materials afford greater opportunity for mass saving when used in bending, buckling or torsion than in tensile, shear or compression. Consequently, it is recommended that these advanced materials be used in BIW components subject to bending and torsion such as rails, sills, “A-B-C” pillars, etc. Furthermore, BIW components primarily subject to tension, compression, or shear, such as floor pans, roofs, shock towers, etc., should be made from lower cost steel. Recommendations for future research that are consistent with this strategy are included.

Specifying Steel Properties and Incorporating Forming Effects in Full Vehicle Impact Simulation

Mechanical properties of as-rolled steels used in a vehicle vary with many parameters including gages, steel suppliers and manufacturing processes. The residual forming and strain rate effects of automotive components have been generally neglected in full vehicle crashworthiness analyses. Not having the above information has been considered as one of the reasons for the discrepancy between the results from computer simulation models and actual vehicle tests. The objective of this study is to choose the right material property for as-rolled steels for stamping and crash computer simulation, and investigate the effect of forming and strain rate on the results of full vehicle impact analyses. Major Body-in-White components which were in the crash load paths and whose material property would change in the forming process were selected in this study. The post-formed thickness and yield stress distributions on the components were estimated using One Step forming analyses.

Chassis Dynamometer Simulation of Tire Impact Response

One of the major NVH concerns for automobile manufacturers is the response of a vehicle to the impact of the tire as it encounters a road discontinuity or bump. This paper describes methods for analyzing the impact response of a vehicle to such events. The test vehicle is driven on a dynamometer, on which a bump simulating cleat is mounted. The time histories of the cleat impact response of the vehicle can be classified as a transient and a repeated signal, which should be processed in a special way. This paper describes the related signal processing issues, which include converting the time data into a continous spectrum, determination of the correct scaling factor for the analyzed spectrum, and smoothing out harmonics and fluctuations in the signal. This procedure yields a smooth frequency spectrum with a correctly scaled amplitude, in which the frequency contents can be easily identified.

With the increasing emphasis on Systems Engineering, there is a need to ensure that Electrical/Electronic (E/E) Systems Endurance Testing of vehicles, in a real world environment, prior to Production Launch, is performed in a manner and at a technological level that is commensurate with the high level of electronics and computers in contemporary vehicles. Additionally, validating the design and performance of individual standalone electronic systems and modules “on the bench” does not guarantee that all the permutations and combinations of real-world hardware, software, and driving conditions are taken into account. Traditional Proving Ground (PG) vehicle testing focuses mainly on powertrain durability testing, with only a simple checklist being used by the PG drivers as a reminder to cycle some of the electrical components such as the power window switches, turn signals, etc.

Contact Mechanics Simulation for Hot Spots Investigation

Rapid wear out of a disk brake due to phenomena commonly known as hot spots is one of various problems faced by brake manufacturers. Hot spots are localized high temperature areas generated on the frictional surface of a disk brake during braking. The non-uniform surface expansion caused by hot spots on the disk surface may cause pedal pulsation or known as thermal judder. This effect in the long run will shorten a brake's life. Numerical simulation of a disk brake requires the use of nonlinear contact mechanics approach. The simulation is computationally very expensive and difficult to perform. A computer simulation technique has been developed at the DaimlerChrysler Brake Core Group to investigate the hot spot phenomena since 1997. The technique was implemented on 3-D finite element models to simulate frictional contacts between the disk and its pads. Computer code ABAQUS is used for these analyses and computations are performed in Silicon Graphics, Origin 2000 machines.

Anti-Shudder Property of Automatic Transmission Fluids - A Study by the International Lubricants Standardization and Approval Committee (ILSAC) ATF Subcommittee

In recent years, the slip lock-up mechanism has been adopted widely, because of its fuel efficiency and its ability to improve NVH. This necessitates that the automatic transmission fluid (ATF) used in automatic transmissions with slip lock-up clutches requires anti-shudder performance characteristics. The test methods used to evaluate the anti-shudder performance of an ATF can be classified roughly into two types. One is specified to measure whether a μ-V slope of the ATF is positive or negative, the other is the evaluation of the shudder occurrence in the practical vehicle. The former are μ-V property tests from MERCON® V, ATF+4®, and JASO M349-98, the latter is the vehicle test from DEXRON®-III. Additionally, in the evaluation of the μ-V property, there are two tests using the modified SAE No.2 friction machine and the modified low velocity friction apparatus (LVFA).

Exhaust Catalytic Converter Bench Fatigue Test Specification Based on Equivalent Damage

Component bench fatigue testing is a cost-effective way to evaluate the durability of exhaust catalytic converters. A successful bench fatigue test depends on the development of a test specification. The test specification should represent the actual customer duty cycle that the component is exposed to. Based on the concept of equivalent fatigue damage, a systematic approach is presented to obtain the test specification from the acquired road load data. A method based on damage analysis is proposed to determine the effective notch factor, and an empirical relationship is presented to account for the thermal effect on the test specification. The principles and procedures of multiple block testing and constant amplitude testing are also presented.

New supplier / manufacturer relationship are necessary to produce products quickly, cost-effectively, and with features expected by the customer. However, the need for a new relationship is not universally accepted and endorsed. Resistance can be minimized through supplier self-assessment (such as Ford Motor Company's web-based instruments), management initiatives, and incentives. Trust and sharing are hallmarks. This strategy requires a new workplace paradigm affecting culture and people issues. Teams, extend across companies, share ideas and innovations. Decisions need to be mutually beneficial and the long-term value, for supplier and manufacturer, needs to be considered.

Vibro-Acoustic Behavior of Bead-Stiffened Flat Panels: FEA, SEA, and Experimental Analysis

Vibration and sound radiation characteristics of bead-stiffened panels are investigated. Rectangular panels with different bead configurations are considered. The attention is focused on various design parameters, such as orientation, depth, and periodicity, and their effects on equivalent bending stiffness, modal density, radiation efficiency and sound transmission. A combined FEA-SEA approach is used to determine the response characteristics of panels across a broad frequency range. The details of the beads are represented in fine-meshed FEA models. Based on predicted surface velocities, Rayleigh integral is evaluated numerically to calculate the sound pressure, sound power and then the radiation efficiency of beaded panels. Analytical results are confirmed by comparing them with experimental measurements. In the experiments, the modal densities of the panels are inferred from averaged mechanical conductance.

Effect of Thermal Treatments and Carbon Potential on Bending Fatigue Performance of SAE 4320 Gear Steel

This project investigated the effect of carburizing carbon-potential and thermal history on the bending fatigue performance of carburized SAE 4320 gear steel. Modified-Brugger cantilever bending fatigue specimens were carburized at carbon potentials of 0.60, 0.85, 1.05, and 1.25 wt. pct. carbon, and were either quenched and tempered or quenched, tempered, reheated, quenched, and tempered. The reheat treatment was designed to lower the solute carbon content in the case through the formation of transition carbides and refine the prior austenite grain size. Specimens were fatigue tested in a tension/tension cycle with a minimum to maximum stress ratio of 0.1. The bending fatigue results were correlated with case and core microstructures, hardness profiles, residual stress profiles, retained austenite profiles, and component distortion.

Thixomolding® of Magnesium Automotive Components

Thixomolding® produces net-shape parts from Magnesium alloys in a single step process involving high speed injection molding of semi-solid thixotropic alloys. A description of the process and status of commercial developments will be presented.. The mechanical properties and microstructures of Thixomolded® AZ-91D magnesium materials will be presented. Tensile strengths of semi-solid AZ-91D at both room temperature and elevated temperatures ( 373K, 423K) are compared with die cast AZ-91D. Data on enhanced creep properties of Thixomolded® AZ91-D alloy relative to die cast AZ-91D will be examined with respect to relative changes in microstructural features. Controlling the percent solids in the semi-solid state prior to injection molding can lead to improved creep performance for use in net-shape automotive components.

Planar Measurements of NO in an S.I. Engine Based on Laser Induced Fluorescence

To investigate NO formation in a combustion flame, PLIF (Planar Laser-Induced-Fluorescence) technique was applied to measure the NO fluorescence distribution in a constant-volume combustion chamber and in a sparkignition engine. The NO fluorescence distribution was taken by an image intensified CCD camera. In the constant-volume combustion chamber, the high NO fluorescence intensity was concentrically observed in the thin flame zone along the flame front. In postflame gas behind the flame zone, the NO fluorescence was widely distributed with weak intensity. In the case of the engine, the fluorescence was distributed in the broad flame zone. The fluorescence intensity had high value near the flame front, and decreased from the flame front to the postflame gas. As the equivalence ratio was changed, the fluorescence intensity reached maximum value at slightly lean condition.

Driver Behavior Under a Collision Warning System - A Driving Simulator Study

Collision warning systems are expected to be an effective countermeasure to reduce traffic accidents; however there have been relatively few studies on the effects of such warning systems on the driver's collision avoidance behavior. In this study, a driving simulator which had a large motion system was used, and 45 subjects experienced crash imminent situations in which the preceding cars suddenly decelerated while the subject looked off the road. Analyzing the subjects' collision avoidance behaviors, it was found that the braking response time and the number of simulated collisions were substantially decreased with collision warnings. Furthermore, potential reduction of rear-end collisions on the road was estimated by modeling the driver's braking response.

Development of a Low Pumping Loss Rotary Engine with a New Port Mechanism

The thermal efficiency of a three-rotor rotary engine (RE) was improved by a reduction in the pumping losses. These pumping losses were reduced by using a new port mechanism. The port mechanism utilized was an indirect recirculation type of late intake port closing. It was equipped with a recirculation chamber outside of the housings. This chamber interconnected the recirculation ports within each housing. This port mechanism yielded three main benefits 1. A Considerable reduction in the pumping losses. 2. A uniformly distributed air-fuel mixture in each housing. 3. A limited amount of residual gas in the housing. This residual gas was under specific pulsations by the recirculation chamber thus preventing deterioration in combustion under light loads. The above phenomena were clarified by experiments and simulations. The possibility of a reduction in exhaust emissions was also investigated.

Thermal Effect on Three-Way Catalyst Deactivation and Improvement

Thermal effects on three-way catalysts and deterioration characteristics were studied. Aging atmosphere (oxidizing or reducing) and temperature contributed to catalyst performance deterioration. Catalysts sharply lost their activities under oxidizing conditions at an aging temperature of 900°C and above. Thermal degradation was found due mainly to the decrease in the surface area of alumina coated on the substrate and the increase in the size of cerium oxide (CeO2) crystal particle, an oxgen storage component (OSC). Also observed was a close correlation between the alumina surface area loss and the volume loss of micro pores with their radius less than 100 Å. Tests demonstrated that the catalyst thermal degradation can be reduced if the alumina micro pore volume loss and the CeO2 crystal particle size increase are restrained.

An all-ceramic swirl chamber has been developed and analyses and evaluations concerning the strength of silicon nitride ceramic (Si3N4) have been performed with a view to using it for the entire internal wall surface of the swirl chamber. The strength characteristics of Si3N4 and their effect and variation have been determined. On the basis of measurements and analyses of thermal stresses, assembling stresses, etc., investigation of the most suitable construction and assembling methods to reduce load stresses on ceramic, and various kinds of duration tests, the swirl chamber has been confirmed to have the required durability. This engine was found to comply with the 1987 U.S. diesel particulate regulation.
